Metal roofs fail in a handful of predictable ways, and nearly all of them are repairable well short of replacement. Here is where metal roofs leak, how each problem is properly fixed, and when repair stops making sense.
Where metal roofs actually fail
The durability of metal roofing is real, but it is durability of the panels; the roof as a system still has moving parts and joints, and that is where trouble lives. In rough order of frequency: fasteners, the gasketed screws of exposed-fastener roofs backing out and their washers weathering; flashings and penetrations, pipe boots, chimney and wall flashings, and skylight perimeters aging out; seams and laps, panel overlaps and trim joints losing their seal; panel damage, dents, punctures and scratches from hail, branches and foot traffic; and finally corrosion, at cut edges, scratches and dissimilar-metal contacts. Very rarely is the field of a quality panel itself the leak.
That ranked list is good news, because everything on it short of widespread corrosion is a contained, economical repair, and diagnosing which one you have is straightforward for anyone who knows metal. It also explains a rule of thumb: leaks on a screw-down roof are usually fastener lines; leaks on a standing seam roof are almost always flashings and details, because there are no exposed screws to fail. Fastener repairs: the screw-down roof’s decade ritual
Exposed-fastener roofs (corrugated, ribbed, 5V) live and die at their screws. Thermal cycling works fasteners loose a fraction of a turn per season; UV bakes the rubber washers until they crack; and each failed screw is a candidate drip. The repair is methodical rather than clever: walk the roof, tighten what has backed out (snug the washer to a slight bulge, never crushed), and replace failed fasteners with oversized replacement screws, a size up in diameter so the new threads bite fresh metal in the enlarged hole, with new long-life washers. Wallowed-out holes that will not hold an oversize screw get a stitch screw beside them or a proper patch, not a dab of caulk.

Seams, flashings and penetrations

Damaged panels, punctures and rust

Repair, restore or replace?
